Anyone had any problems getting in to Thailand on visa exemption (many) while awaiting DTV is processing?

Don't do it. Stay in the location you applied for the DTV until the process completes or you risk your application being rejected. The consulate can ask for proof of location, copies of every page in your passport, or even call you in for interview. Often they do this as a final check before issuing the visa
